The workshop targets students who want to supplement their course studies by learning more about fiber-reinforced composites. The two-part program includes workshops with a focus on theoretical foundations and a guided tour through the JEC World trade show.
The main purpose of the workshop will be to give the Students an overview of the field of composites. The following issues will be presented:
  • Use of composites in the industry
  • Advantages and disadvantages of FRP (including glass)
  • Specific features of anisotropic materials, with a focus on fiber-reinforced materials

Innovative Methods & Technologies for Repair of Wind Turbine Rotor Blades
90 000 Wind turbines are installed, only in Europe. Every rotor blade needs to be repaired every 5 years in average, which leads to more than 50 000 blades per year. Most of the blades can be repaired in a vertically hanging position, without demounting them from the wind turbine. But the repairs need certain temperature and humidity conditions, which are only given at a limited number of days per year. Long curing cycles of the repair materials must be considered, so that the overall repair output is far too small in order to meet the market demand.
A new weather protected repair platform from WP Systems allows for the first time to access damaged areas in a workshop-like environment. The platform works like a climatic room, that can be rain sealed at almost any part of the rotor blade. Long curing cycles belong to history, as a new and innovative repair kit from structrepair and New Era Materials allows structural repairs in less than an hour instead of former 8 hours. Both technologies together lead to an increase of effectivity, which has the potential to initiate a new era of rotor blade repair, almost independent on the weather conditions. The structrepair kit is also ready for other applications, like composite boats or airplanes. Additionally, fast hot pressing technologies (Thermoset Sheet Forming - TSF), used by New Era Materials allowed to manufacture of multi-material composite structures used in weather protected repair platform from WP System.

Modelling the Microstructure of Cold Sprayed Composite Coatings
In cooperation with IMT
In this presentation, we study the microstructure of cold sprayed coatings of copper-PEEK mixed feedstock powder onto a carbon fiber reinforced polymer. The microstructure of the coating is made of a packing of seemingly round-shaped copper particles of varying sizes embedded in a polymer matrix. The copper particles are separated by thin interstices filled with the polymer. The coating is designed to cover the body of recent commercial aircrafts, to protect the aircraft from lightning impacts by ensuring that the surface is conductive enough to evacuate electrical charges. A high resistivity contrast is observed between the copper particles and the polymer matrix. Therefore, the global resistivity of the material strongly depends on the microstructure geometry. Following an approach commonly used in materials science, we investigate the influence of the microstructure on the electrical properties of the material by designing a 3D stochastic model that enables us to simulate the microstructure. The method is very general and could potentially be applied to model any microstructure exhibiting similar interstices between aggregates of particles.

Tooling is the heart of making a good composite part and must be treated like the surface of an expensive car. This is why maintaining surface finishes and tight tolerances of the tooling is critical. The method of Life Cycle Analysis is a standardized procedure to allow the calculation of the environmental footprint related to a product, a process or a service in terms of key impact parameters. Since composites are key enabling materials for lightweight and other unique applications, it is essential to understand its environmental footprint. EuCIA, with assistance of EY CSS and Biinc, has responded in developing the web based, free Ecocalculator Tool, (http://ecocalculator.eucia.eu), that can be used by manufacturers, academia and authorities without the specialism that is required for full Life Cycle Assessments. Fire Performance and Flame Retardancy of 3D Printed Plastics
The development of 3D printed parts of complex polymer compositions is a current challenge regarding high levels of performances for various functional properties. For transportation or electrotechnical applications, flame retardancy is needed with the aim to achieve similar results to fire tests as materials obtained via usual processing techniques. The objective of this conference is to present the problematics arising from the use of flame-retardant systems in fused filament fabrication and selective laser sintering and to identify some criteria allowing to use relevant flame-retardant systems for these 3D printing techniques.

Cost Effective Carbon Fibre for High Volume Manufacturing
Continued high growth rates for the carbon fibre composites industry are predicted by industry forecasters. However, these high growth rates are on new applications, largely in the transportation and electronics sectors. To make these predictions a reality requires lower cost CF products suited to emerging high-volume manufacturing processes. Industrial scale processes are available to recover carbon fibre from manufacturing and end of life wastes. The challenge has been to convert these materials into usable products and gain an understanding of the performance that can be achieved in end use applications. This presentation discusses the progress made over in these areas and presents case studies illustrating the application of recycled carbon fibres.

Simulation Materials Data Workflow for Composites in Automotive Product Development
Multi-scale material models are being increasing applied for high level simulation of complex materials such as UD layups, fabric laminate composites, fiber-filled plastics. These models require data inputs from a variety of material tests which are then assembled into models used in the finite element solvers. We present an infrastructure for the digitalization of such information, where the required material data are collected including a process for maintaining traceability and consistency of the source data. Information about the compositional characteristics and processing history are captured. Built-in software modules or external client tools can be used for calibration of material models with the resulting material file linked to the source data. The accuracy of the reduced order model can be checked by running a validation simulation against a physical test. Models can be published and released into a master CAE materials library output where they can be used to model such materials for a variety of target solvers. This process improves the reliability and accuracy of composites simulation.

Understanding and virtually reproducing the mechanical behaviour of carbon SMC material. The research involves modelling, manufacturing and testing of a thick SMC component for automotive application. The outcome this research will be a CAE predictive tool to be used by the automotive industry.


Frontal Polymerization for Rapid Composite Manufacturing by Polette CENTELLAS, University of Illinois
Conventional manufacturing of fiber-reinforced polymer composites (FRPC) is an energy and time intensive process. Frontal polymerization is an alternative, out-of-autoclave manufacturing method that achieves several orders of magnitude reduction in energy consumption and cure time over conventional techniques. Using this frontal polymerization method, we successfully manufactured aerospace-grade FRPC panels (30 cm x 30 cm dimension) in less than five minutes.


Non-destructive Evaluation of Injectability and Compressibility for a Quality Assessment of Semi-finished Textiles by Tino HERMANN, University of Auckland
Novel non-destructive measurement methods to determine injectability and compressibility of semi-finished textiles have been trialled to improve process control and quality assessment within mass production. The simple and easy to assess quality measurements demonstrated future potential with measurements being possible at process parameters, enabling defect detection for multi-ply semi-finished textiles.

Continuous ultrasonic welding makes it possible to join composite parts at a much higher speed as compared to existing techniques. The short cycle time, the potential for automation, and the high joint strength, make it a very promising and cost-effective process.

Are fatigue design allowables credible? by Vahid MOVAHEDI-RAD, EPFL
Our research showed that the traditionally derived fatique design allowables for Fiber reinforced polymer (FRP) composites could be conservative or optimistic. The reason is that loading patterns affected drastically the fatigue behavior and damage progress in Fiber reinforced polymer (FRP) composites.

Modelling of Polymer Deposition During Fused Filament Fabrication

The additive manufacturing (AM) by deposition of polymer at molten state (Fused Deposition Modelling, or FDM) allows the realization of complex plastic parts without requiring the use of tools. As such, it is an original plastic processing technology that makes it possible to move quickly from the idea to the component and thus to accelerate the development time; it therefore arouses an industrial interest for the production of both functional prototypes (design validation) and parts (small custom series). However, to be able to compete with traditional plastic processing techniques such as plastic injection-moulding, it is crucial to have access to reliable digital tools in order to better understand the relationships between the operating parameters of the process (print speeds, printing temperature and control of the manufacturing room, thickness of layers ...), the intrinsic properties of the materials considered (rheological and thermal behaviour, shrinkage, crystallization …), and the quality of the final part. Thus, the numerical simulation of the process represents a meaningful alternative to repeated experiments making it possible to determine the best manufacturing conditions, and constitutes an aid to optimize direct production of high-quality parts.

Mechanical Characterization of Composite Structures with Adhesive Joints
The presentation introduces results achieved by the R&D team of eCon Engineering, Hungary. A new, innovative concept to present derives the laminate stiffness parameters in one step directly from the raw test data of multidirectional (MD) composite specimens instead of the conventional way that extrapolates the stiffness data estimated from unidirectional (UD) tests to MD composites. In addition, the new method assesses the statistical variation of these parameters as well. Failure modes of sandwich structures are also investigated and furthermore the modeling technique of the adhesive joints of composites are analyzed. Case studies of autobus, automobile and aircraft industry will be presented.

Boosting AFP Material Efficiency with Fiber Patch Placement: A Blueprint for Realizing Complex Fiber Composites in Aerospace at Low Cost
Aerospace compenent manufacturers using AFP processes often suffer from scrapping high amounts of virgin material as left-overs at bobbin changes, translating into considerable economical losses of up to € 500,000 per year and AFP unit. Premium Aerotec and Cevotec, pursuing a sustainable alternative, worked on using Fiber Patch Placement (FPP) technology to repurpose the material to build new parts: complex components on which other automated composite processes failed in the past. This session presents their solution to use left-over AFP material in Cevotec’s FPP systems process to produce a challenging aerospace part, resulting in a weight reduction of 70% and a cost reduction of 75% compared to the currently flying version of the part. It serves as a blueprint for similar aerospace components and has the potential to save millions of Euro in material cost for the industry.

Rely on Turkish Composites Manufacturers with Confidence: Turkish Composites Industry Continues its Stable Growth
Turkish composite industry, which is comprised of 180 medium- and large-sized companies, some 700-800 companies, which are partially engaged in the composite business, and roughly 8200 employees, produces products with high added-value.

A+ GLIDE FORMING TECHNOLOGY: Applications & Industrialization (Automated & Continuous Stringer Manufacturing Process)
New composite airplane structures are made out of panels reinforced with stringers. Typical fuselage stringers are omega sections and T sections that tend to be used in the wings. Stringers are usually long, narrow parts.  Fuselage stringers can measure between 4 and 12 meters length and wing stringers up to 40 meters in a large airplane. A+ Glide Forming technology has been developed to form, in one shot, long and curved stringers, from flat full thickness pre-preg lay-ups made on Automated Tape Lay-up (ATL) or Advanced Fiber Placement (AFP) machines.  This innovative technology can be used to form curved stringers with different sections, lengths, thicknesses and curvatures using one single machine that accepts different tools. The technology reduces both recurrent and non-recurrent costs and provides better quality in comparison with other existing production methods. The system is mature for Thermosets pre-pregs and dry-preforms. Thermoplastics applications are available at prototype stages. This presentation will describe the method of manufacturing complex stringers and the possible industrial applications.

Multidisciplinary Wide & High 3D Mold Applications for Aerospace Composite Production
Comparison with current methods by means of cost/time/design ability/robustness/NC program optimization will be evaluated in this session.
The recent successful experience for the production of aerospace grade molds (2meter x 1,5meter x 3,5meter - world greatest 3D printed layup tool by volume) was based on cooperative development by Turkish Aerospace and Ingersoll USA. Advanced 3D thermoplastic technology is exposed and results are analyzed in respect to applications performed: Master models for CFRP mold production, dynamic tools for automatic fiber placement, fast prototyping of molds for oven and autoclave use. Description of multipurpose applications for Nautical, Defense and different industries is followed by open question time.

Modelling the Microstructure of Cold Sprayed Composite Coatings
In cooperation with IMT
In this presentation, we study the microstructure of cold sprayed coatings of copper-PEEK mixed feedstock powder onto a carbon fiber reinforced polymer. The microstructure of the coating is made of a packing of seemingly round-shaped copper particles of varying sizes embedded in a polymer matrix. The copper particles are separated by thin interstices filled with the polymer. The coating is designed to cover the body of recent commercial aircrafts, to protect the aircraft from lightning impacts by ensuring that the surface is conductive enough to evacuate electrical charges. A high resistivity contrast is observed between the copper particles and the polymer matrix. Therefore, the global resistivity of the material strongly depends on the microstructure geometry. Following an approach commonly used in materials science, we investigate the influence of the microstructure on the electrical properties of the material by designing a 3D stochastic model that enables us to simulate the microstructure. The method is very general and could potentially be applied to model any microstructure exhibiting similar interstices between aggregates of particles.
